Process Engineering Expertise

Despite adequacy in equipment design, many, if not most, of the coal-based DR units (Sponge Iron) suffer because of inadequate and varying qualities of raw materials which affect the specific consumptions of raw materials, product quality and yield - and ultimately, the overall economics.

Process parameters like distribution of coal at kiln inlet and outlet ends, distribution of air (thru’ kiln shell mounted blower/under-bed injection/primary injection at outlet end) etc are required to be adjusted frequently during processing. This is done more intuitively and based on operators’ experience than based on process engineering/analysis, in order to derive apparent benefits on unsustainable basis.

Results are typical –

o Increased coal consumption in the kiln thereby affecting the economics
o Frequent variation in metallisation often leading to downgrading of product
o Formation of accretion thereby reducing the campaign life
o Reduced yield and capacity utilization
